Steam Trap ROI Calculator
Calculate the annual cost of a failed steam trap and the payback period for a replacement. Enter steam pressure, orifice size, fuel cost, and operating hours to see exactly how much a single failed trap is costing you.
How Failed Traps Waste Money
A failed-open steam trap acts like an open hole in your steam system. The amount of steam wasted depends on the trap orifice size, the steam pressure, and the hours the trap operates. The cost depends on your boiler fuel price and steam generation efficiency.
Even a small trap at moderate pressure can waste thousands of dollars per year. This calculator helps you quantify the loss and justify the cost of a trap survey and replacement program.
The Formula
Steam loss through a failed-open trap can be estimated using the orifice flow equation:
Steam loss formula
Steam loss (kg/hr) = 0.0522 × orifice diameter² × steam density × √(pressure differential). For a quick estimate: a 3mm orifice at 10 bar wastes approximately 12 kg/hr of steam.
Cost Calculation
- Estimate steam loss rate (kg/hr) based on orifice size and pressure.
- Multiply by annual operating hours to get total annual steam wasted (kg/year).
- Convert to fuel cost: Steam cost ($/kg) = fuel cost ($/GJ) ÷ steam enthalpy (kJ/kg) ÷ boiler efficiency.
- Multiply annual steam wasted by steam cost to get annual dollar loss.
- Compare to trap replacement cost ($200–$500 typically) to calculate payback period.
Example Calculation
| Parameter | Value |
|---|---|
| Orifice diameter | 3 mm |
| Steam pressure | 10 bar |
| Steam loss rate | ~12 kg/hr |
| Annual operating hours | 8,000 hr |
| Annual steam wasted | 96,000 kg/year |
| Steam cost (typical) | $0.02/kg |
| Annual cost of this failed trap | ~$1,920/year |
| Replacement trap cost | $300 |
| Payback period | ~2 months |
Tip: If you have 10 failed traps at similar conditions, that's ~$19,000/year in wasted energy. A trap survey ($2,000–$5,000) plus replacement ($3,000) pays for itself in 2–3 months.
